How knitted terry is made — and why the pile decides everything

Terry is the fabric this group was built around. Here is what actually happens on the machine, and the four things worth checking before you sign a sample off.

Most buyers meet terry as a finished thing: a hoodie that feels good, a romper that survives the wash, a beach cover-up that dries fast. Very few see the moment it is made, which is a shame, because almost every problem a terry programme runs into is decided in about four seconds on a knitting machine.

What the machine is actually doing

A plain knit fabric is made from one yarn looped through itself. Terry adds a second system. As the needles form the ground fabric, a third yarn — the pile yarn — is fed in at a much faster rate and pushed over a sinker, so instead of lying flat it stands up in an uncut loop.

That difference in feed rate is the whole fabric. Feed the pile yarn slightly faster and you get a short, dense loop that reads as a fine towelling. Feed it much faster and you get a tall, open loop that reads as plush. The ground fabric behind it barely changes; the character of the cloth changes completely.

Two numbers describe what you get:

  • Pile ratio — how much pile yarn is fed relative to the ground. This is the real lever.
  • Loop density — how many loops per unit area, set by machine gauge and cylinder diameter.

Notice that neither of those is gsm. A 320 gsm terry with a short dense loop and a 320 gsm terry with a tall sparse loop weigh the same and behave nothing alike. If a specification only gives you a weight, it has not told you what you are buying.

Why terry is hard to process

The loops are what you paid for, and every stage after knitting wants to flatten them.

Dyeing. Fabric moves through a dye machine as a rope, and a rope under tension crushes pile. Soft-flow machines exist for this reason: the fabric is carried on a jet of liquor rather than dragged by a winch, so it moves at low tension and the loops survive. This is also why pile fabrics get their own processing route in our group — running terry through a dyehouse set up for flat knits is how you end up with matted patches nobody can explain.

Squeezing and drying. Every nip roller between the dye bath and the stenter is a chance to press the pile down permanently. Pressure settings that are fine for single jersey are not fine here.

Finishing. Compacting controls shrinkage by pushing the fabric together lengthwise, which is essential — but a compactor set too aggressively flattens the pile it is trying to stabilise. It is a genuine trade-off, and where it gets set is a judgement call made by someone who has seen the fabric before.

The reason we say vertical integration matters for terry more than for anything else is precisely this. There are four or five places to get it wrong, and if they belong to four or five different companies, nobody owns the outcome.

The four things to check on a terry sample

When a terry sample lands on your desk, these are worth two minutes.

1. Look at the loop, not the surface. Fold the fabric over your finger so the pile opens. The loops should be even in height and closed — no long stragglers, no crushed flat zones. Uneven loops at sample stage become visible shading in bulk.

2. Rub it. Twenty seconds of hard rubbing with your thumb tells you more about wash durability than any lab report you will get that week. If loops start pulling out or the surface fuzzes, the pile yarn is under-tensioned or the fabric was over-finished.

3. Stretch it across the width. Terry has more mechanical stretch than it looks like it should. If it grows and does not come back, the fabric was not compacted properly and your finished garment will grow in the wash.

4. Check the back. The ground fabric should be clean and even. A messy back means the pile-to-ground ratio was pushed too hard for the gauge, and that fabric will be weak at the seams.

Where terry earns its place

Terry is not the cheapest fabric per kilogram, and it is heavier than jersey, so it costs more to ship. What you get in return is a fabric with genuine tactile value — the kind of quality a customer registers by touch in a shop before reading a single label.

It also holds structure well. Yarn-dyed stripes look richer in terry than in jersey because the pile gives each stripe depth. Jacquard patterns knitted into terry have real relief, so a design reads without a single print — which matters enormously for kidswear, where prints crack and structures do not.

The practical advice, if you are developing a terry programme for the first time: start from an existing quality, change one variable, and see the sample. Ask for a weight change or a loop change, not both at once. It is faster, it is cheaper, and you learn what your customer actually responds to.
